What Is Box Build Assembly?
Box build assembly (also known as electromechanical system integration) is the complete manufacturing process that turns populated circuit boards (PCBAs) into a finished, ready-to-use product.
While standard PCBA stops at soldering components onto a bare board, a turnkey box build encompasses everything required to ship a complete hardware system—from fabricating custom metal or plastic enclosures and routing internal wire harnesses to installing power supplies, flashing firmware, running full-system burn-in and safety tests, and packing units for end users.
- In-House Enclosures & Hardware Custom CNC aluminum, sheet metal, or molded housings fitted with standoffs, heat sinks, gaskets, and front-panel HMIs.
- Wire Harnesses & Interconnects IPC/WHMA-A-620 compliant cable assemblies, terminal crimping, power distribution, and strain-relieved chassis routing.
- Firmware, Burn-In & Hi-Pot Test On-site IC/MCU programming, custom functional test (FCT), thermal burn-in aging, and dielectric safety verification.
- Traceability & Pack-Out Serial/MAC barcoding, Certificates of Conformance (CoC), test reports, custom ESD foam, and retail-ready packaging.
Purpose-built for prototypes & low-to-medium volume
High-volume EMS giants prioritize 50,000-unit contracts—leaving 5-unit prototypes and 300-unit production batches stuck in slow queues. OrinewPCB’s box build cells are engineered specifically for high-mix, agile small-to-medium batch assembly.

Genuine parts.
Checked first.
Authorized sourcing backed by physical incoming verification—with zero silent substitutions.
Counterfeit, remarked, or unapproved substitute parts can compromise an entire production run. OrinewPCB combines strict BOM lock-down with physical IQC verification of incoming electronic components, connectors, and mechanical hardware before assembly begins.
- Verified incoming parts
- Our IQC team inspects component markings, packaging integrity, supplier documentation, and lot codes on arrival rather than relying on paper assumptions.
- Zero silent substitutions
- We build strictly to your approved BOM and exact Manufacturer Part Numbers (MPNs). No alternate or cross-referenced component is ever used without your explicit written sign-off.
- Proactive obsolescence & lead-time alerts
- If a special or end-of-life (EOL) component faces stock constraints, our engineering team flags it upfront during quoting with vetted alternatives so your delivery schedule stays predictable.
9 inspection stages
Built under ISO, IATF, and UL certified quality management. Every build passes through nine structured checkpoints from incoming materials to pre-shipment release.
1. IQC Incoming Material Inspection
Incoming quality control. Authenticity verification, electrical value checks, and dimensional inspection of incoming electronic components, in-house enclosures, and harnesses.
2. SPI Solder Paste Inspection
3D solder paste inspection. Measures solder paste volume, height, and pad alignment prior to component placement to eliminate solder bridging and insufficient joints at the source.
3. Online AOI Inspection
In-line automated optical inspection. Real-time optical inspection along the SMT line to catch placement offset, polarity errors, tombstoning, and reflow defects immediately.
4. SMT First Article Inspection
Initial-build verification (FAI). Complete engineering verification of the first assembled PCBA against your BOM, placement coordinates, and assembly drawings before your batch run continues.
5. IPQC In-Process Inspection
In-process quality control. Continuous patrol checks across SMT, through-hole soldering, cable harness routing, and torque-controlled enclosure fastening stations.
6. Offline AOI Inspection
Secondary optical inspection. Dedicated optical verification for wave/selective-soldered through-hole leads, mixed-technology subassemblies, and board-level interconnects.
7. X-Ray Solder-Joint Inspection
Hidden-joint inspection. Cross-sectional X-ray inspection for BGA, QFN, and bottom-terminated packages to verify solder ball integrity and detect hidden voids or shorts.
8. System Functional, Burn-In & Safety Test
Full-system verification. Finished box build testing covering mechanical fit, wire harness continuity, MCU firmware verification, custom functional testing (FCT), thermal burn-in aging, and Hi-Pot electrical safety checks.
9. QA Pre-Shipment Audit & Documentation
Final release & traceability package. Audit of all test logs, Certificates of Conformance (CoC), serial/barcode tracking, and ESD-safe or retail packaging before dispatch.

Buyer concerns, addressed with engineering evidence
Switching EMS partners mid-program is costly. Here is how OrinewPCB eliminates the four biggest risks hardware teams face when outsourcing turnkey box builds.
“We’ve had quality issues or silent part substitutions with overseas EMS vendors before.”
Strict MPN Lock-Down & Full Lot Traceability
Our IQC team physically verifies incoming part markings and lot codes. We never substitute a component without your written sign-off, and every batch ships with a Certificate of Conformance (CoC), FAI records, and system test logs.
“Will our 10-unit prototype or 300-unit batch get pushed aside by 50,000-unit contracts?”
Dedicated High-Mix, Small-to-Medium Batch Cells
Unlike mass-production giants, our lines are built for rapid changeover. A 5-unit EVT pilot run receives the exact same SMT First Article Inspection (FAI) and schedule priority as a 2,000-unit production run.
“What if our cable harness or tall components collide with the enclosure during assembly?”
In-House Enclosure Fabrication & 3D DFA Clearance Audit
Because we manufacture both the PCBA and custom enclosures in-house, our engineers review your Gerber, BOM, and 3D STEP drawings together before production starts—resolving mechanical and routing conflicts at Stage 01.
“How do you protect our IP, firmware binaries, and custom enclosure CAD files?”
Contractual NDA Protection & Single-Roof Control
We gladly sign a mutual NDA before you transfer any files. Because PCB fabrication, enclosure machining, harness routing, firmware flashing, and final box assembly stay in-house, your design files and binaries never leak to third-party shops.
| Evaluation Criteria | OrinewPCB Agile Turnkey Box Build | Mass-Production EMS Giants | Uncertified Prototype / Broker Shops |
|---|---|---|---|
| Batch flexibility & queue priority | 1 to 5,000+ units — dedicated fast-changeover lines keep prototypes and medium batches on schedule. | High MOQs (typically 1,000–10,000+ units); prototype and pilot runs get deprioritized. | Low minimums, but lacks structured production cells for repeatable 200–2,000 unit scaling. |
| Turnkey scope & enclosures | Full in-house execution — PCB fab, SMT/THT, custom CNC/sheet-metal enclosures, harnesses, and test under one roof. | Full turnkey available, but gated behind heavy NRE fees and multi-week line setup. | Usually board-only or brokered across 3–4 separate shops with high handoff defect risk. |
| Component authenticity & BOM control | Physical IQC & zero silent substitutions — built strictly to your approved MPNs. | Authorized sourcing, but rigid AVL policies slow down agile alternate approvals. | High risk of unapproved cross-substitutions or unverified gray-market components. |
| Inspection, burn-in & safety test | Board + system verification — SPI, AOI, FAI, X-Ray, functional test (FCT), burn-in aging, and Hi-Pot testing. | Comprehensive inspection, often billed as extra NRE on low-volume builds. | Visual inspection or basic continuity check only; rarely includes X-Ray, burn-in, or FAI. |
| Pre-build DFM & DFA review | Free with every quote — checks BOM, footprints, 3D enclosure fit, and harness clearance upfront. | Billable engineering service or reserved for high-volume annual contracts. | Not offered; builds blindly to files, exposing errors only after assembly fails. |
| Project communication & docs | 1:1 project engineer + full CoC/test package from initial RFQ through final shipment. | Layered account managers and slow ticket queues for ECOs or revision updates. | Sales reps without hands-on DFM/DFA support or standardized traceability reports. |

How to optimize your box build quote
- Pre-approve second-source passives & connectors
- Listing approved alternates (AVL) for standard passives and headers prevents allocation bottlenecks and reduces component procurement cost.
- Use CNC or sheet metal before hard mold tooling
- For runs under 500 units, our in-house CNC machining and sheet-metal fabrication avoid high injection-molding NRE while maintaining tight tolerances.
- Design modular harnesses & accessible test points
- Grouping internal cables into keyed connectors and keeping programming/test headers accessible on the top PCB side cuts assembly and FCT labor time.
- Share both prototype and pilot quantities
- Providing your initial validation count alongside your upcoming batch target allows us to amortize stencils and test fixtures efficiently.
All files are handled under strict confidentiality. We gladly sign your mutual NDA prior to file transfer.
Frequently Asked Questions
Direct engineering answers on box build scope, in-house enclosures, system testing (burn-in & Hi-Pot), shipping documentation, and pricing factors.
What is box build assembly, and how does it differ from standard PCBA?
Standard PCBA covers only soldering surface-mount (SMT) and through-hole (THT) components onto a bare circuit board. Box build assembly—also called electromechanical system integration—takes that populated PCBA and integrates it into a complete finished product, including custom enclosures, wire harnesses, power supplies, thermal management, displays, firmware programming, system-level testing, and final retail or ESD packaging.
Do you manufacture enclosures in-house, or do we need to supply them?
We manufacture custom enclosures in-house and also accept off-the-shelf or customer-consigned housings. Our in-house mechanical capabilities include CNC machining (aluminum, stainless steel, engineering plastics), sheet metal fabrication (laser cutting, bending, welding, PEM hardware), injection molding, and 3D printing, complete with anodizing, powder coating, silkscreen/laser marking, EMI shielding, and IP65–IP68 gasket assembly.
What system-level tests do you perform (including burn-in and Hi-Pot testing)?
Beyond board-level SPI, AOI, and X-Ray checks, we execute comprehensive system-level testing tailored to your product: (1) Functional Testing (FCT) simulating real-world I/O loads, sensor signals, display diagnostics, and RF/communication protocols; (2) Burn-In Testing (Aging) running assembled units under elevated temperature or continuous load (typically 4–48 hours) to eliminate early-life component failures; and (3) Hi-Pot & Safety Testing covering dielectric withstand, insulation resistance, and ground-bond continuity for mains-powered, industrial, or medical devices.
What quality and traceability documents are included with each shipment?
Every turnkey box build shipment includes a standardized quality package: (1) a signed Certificate of Conformance (CoC) verifying build compliance to your BOM, revisions, and IPC-A-610 / IPC/WHMA-A-620 standards; (2) First Article Inspection (FAI) and dimensional reports; (3) Functional, Burn-In & Hi-Pot Test Logs mapped to unit serial numbers; (4) Firmware Programming & Serialization Records (checksums, MAC addresses, barcode logs); and (5) RoHS/REACH and material certificates upon request.
What factors influence the cost of a turnkey box build assembly?
Box build pricing is shaped by five main factors: (1) Electronic & Mechanical BOM (ICs, specialized connectors, and custom CNC/sheet-metal/molded enclosure materials and finishes); (2) Assembly & Harness Complexity (number of subassemblies, point-to-point cable terminations, thermal potting/coating, and torque-controlled fasteners); (3) Testing & Programming Scope (custom FCT fixtures, burn-in duration, and Hi-Pot safety checks); (4) Order Volume (how one-time setup and stencil/fixture NRE costs amortize across the batch); and (5) Custom Packaging (ESD trays vs. printed retail boxes).
How do you guarantee component authenticity and prevent unauthorized substitutions?
OrinewPCB sources from vetted supply channels and conducts physical IQC verification of component markings, packaging, lot codes, and supplier documentation upon arrival. We build strictly to your approved MPNs and never make silent substitutions without your written sign-off.
What are the 9 inspection stages in your quality process?
Our 9 stages are: (1) IQC incoming material and enclosure verification, (2) 3D SPI solder paste inspection, (3) Online AOI, (4) SMT First Article Inspection (FAI), (5) IPQC in-process patrol checks across soldering and mechanical fastening, (6) Offline AOI, (7) X-Ray inspection for BGA/hidden joints, (8) System functional, burn-in, and Hi-Pot safety testing, and (9) Pre-shipment QA and documentation audit.
What is covered in the free DFM and DFA review?
Before production begins, our engineers verify BOM-to-Gerber consistency, component footprints and polarity, SMT solderability, 3D STEP enclosure mounting alignment, tall-component standoff clearance, and internal wire harness bend radii so mechanical or electrical conflicts are resolved upfront.
Do you provide firmware programming, serialization, and custom packaging?
Yes. We handle on-site IC/MCU firmware flashing (via JTAG, SWD, ISP, or pre-programming), custom serial/MAC address assignment, barcode or laser-etched enclosure labeling, custom anti-static ESD foam inserts, and retail-ready box kitting with manuals and accessories.
What quality certifications does OrinewPCB hold?
OrinewPCB operates under ISO 9001, IATF 16949, and UL certified manufacturing and quality management systems, building assemblies in compliance with IPC-A-610 and IPC/WHMA-A-620 workmanship standards for industrial, automotive, medical, and IoT applications.
